Powder Coating Thickness for Sheet Metal Parts: Tolerance, Masking and Inspection
Powder coating thickness should be specified by function, not as one blanket value for the entire part. A broad cosmetic panel, a threaded hole, a locating bore, a grounding point and a bend edge do not have the same coating risk or the same inspection need.
The coating manufacturer’s product data, substrate, pretreatment, cure schedule and required performance determine the usable film range. The drawing then needs to show where that range applies, where coating must be excluded and how acceptance will be measured.
Why thickness changes more than appearance
Dry film thickness affects color, gloss, adhesion, flexibility, impact performance and the amount of material added to the surface. It can also change how two parts assemble. A coating that is acceptable on an exterior panel can create interference in a bore, reduce thread engagement or cover an electrical contact area.
More coating is not automatically better. Excessive film build may create cure, adhesion or edge-quality problems, while insufficient coverage may fail the finish system’s performance requirement. Use the selected powder supplier’s data and the project specification rather than a universal internet value.
Divide the drawing into functional zones
Cosmetic faces
Visible faces need a defined color, texture, gloss expectation and viewing standard. If appearance is critical, identify the primary cosmetic surface and approve a physical reference sample instead of relying only on a digital color.
Holes, threads and fits
Coating builds on both sides of a diameter and can change assembly clearance. Threads may need masking, plugs or post-process cleaning. State whether a dimension applies before or after coating and identify surfaces that must remain free of powder.
Grounding and sealing areas
Electrical contacts, gasket lands and sealing faces may require controlled exclusion or a separate surface requirement. Show those zones explicitly and define the permitted boundary so masking does not become an operator guess.
Edges and corners
Electrostatic application and part geometry can produce different film build around recesses, edges and complex corners. Inspection points should represent the functional area instead of being selected only where the gauge is easiest to place.
Masking must be part of the quotation scope
Masking adds handling, tooling and inspection. A clear drawing should show plugs, caps, tape boundaries, grounding points, threads and mating faces. If the edge of the mask is visible, define the acceptable transition rather than assuming it will be perfectly sharp.
Also confirm whether tapped holes are protected before coating or cleaned afterward. Re-tapping can remove coating, but it can also change corrosion coverage or leave debris. The correct route depends on the function and drawing requirement.
How powder coating thickness is inspected
DeFelsko notes that cured powder on metal substrates is commonly measured non-destructively with magnetic or eddy-current gauges under methods such as ASTM D7091. The correct principle depends on the substrate. Uncured powder can also be checked to predict cured thickness, but the relationship must be established for the actual system.
A useful inspection plan names the instrument or method, calibration reference, measurement zones, number of readings and acceptance rule. Small features, curved surfaces and edges may require a probe or method suited to their geometry. Do not place a gauge reading where it cannot represent the functional coating.
What to include in a powder-coating RFQ
- Substrate material and pretreatment requirement.
- Powder manufacturer, product code or approved equivalent.
- Color, gloss, texture and approved appearance reference.
- Target dry-film range from the applicable product specification.
- Coated, masked, grounding, sealing and no-powder zones.
- Critical post-coating dimensions, threads and mating conditions.
- Measurement method, locations, report and sampling requirement.
- Packaging requirements that protect finished surfaces.
